Questions:

Why are you doing an "Archive & Install" installation? What are you
trying to do by doing the OS-X version of a clean installation of the
OS? Why didn't you just go directly to the upgrade installation?

Second group of Questions:

What do you mean "(DW hung up which is why the Hardware Test.)"? How
did you determine that DW was "hung up" and not simply doing it
assigned tasks? Are you aware that DW can take an extraordinary
amount of time to perform its magic feats and isn't necessarily hung
up or locked in an endless loop even though it appears that way?

As to upgrading your OS, I recommend going for the gusto with 10.4 if
you have the needed DVD drive in your mac. Your native programs will
work just as well with 10.4 as with 10.2. You may have to update your
firmware before the upgrade, I am not sure about your model Mac, but
that is easy and the upgrade will make your machine happier.
