If you are burning a full DVD, that's 4.4GB with only 3.2GB free on the HD. That could mean significant fragmentation exists in the source. You could check this with TTP4, and could also defragment the HD (including the source data for the burn). I'd try the Dragon Burn demo to see what result you get. In my experience, Toast 5.2 was much more prone to buffer underrun than 6.0.7 is.
